hey Jeff,

when you say surface pass with the profile cutter, what exactly do you mean?

You surfaced the wax tube down to the depth you need for your design with a 3.17mm. end mill right?

and then you surfaced again with the profile bit to smooth it out?

Hello Dick, I want to welcome you and your son to the forum! I cleaned up your file a little bit. I usually separate all of my parts and create reliefs from there. When all the parts are joined, the vertexes stay connected and give you those lines in your pieces. I will try and explain better later ...
